佛吉亚公司自动化NewTech工艺能制造更好,更绿色的外部构造在巴西圣贝尔纳多Faurecia Automotive Exteriors公司的一个小实验室里,找到一个在为保险杠喷漆时造成的有瑕疵的零部件可不是件容易的事;陪同AMS参观工厂的一位团队成员最后不得不找来一个样品。这并不是因为缺乏潜在危险 — 差劲的粘附力和搭错颜色的后果是非常严重的 — 而是因为佛吉亚运用了NewTech工艺。该工艺是在2012年公司在圣贝尔纳多建立新厂为当地OEM制造商提供服务时被带到巴西的。 公司在该地区的副总裁Olivier Lefebvre说,“我们还处在起步阶段,NewTech来到南美洲还只有一年的时间。今天我们取得的最大的成绩就是质量,这真是让人吃惊。” NewTech起源于佛吉亚公司在欧洲的老家,是一种外用漆自动配置方法。Lefebvre解释说,这原来在南美是一种传统的手工工艺,一些竞争对手公司仍然沿用这样的生产线,工人用喷枪进行喷漆,工作环境中到处都存在安全和质量问题。圣贝尔纳多的工厂的设备型号与佛吉亚欧洲的一样,使用一个小巧而灵活的喷漆系统,能持续生成高质量效果,而且非常环保,节省25%的能源,降低95%的CO2排放,降低15%的涂料污泥。这个工艺还能简化水和溶剂的循环利用。传统的操作是多个工作站向一个价格不菲的喷漆区域进行给料,但是NewTech布局是从接收原材料、喷漆到装配,组合成了一个线性排列。依照精益制造规则,生产线可以关闭或者重启,适应变动需求的同时又不影响其他的生产 — 这正如Lefebvre说的那样是“萧条时期的法宝”。 而且,除了原材料的输入和成品的输出之外,就不需要用铲车在厂子里到处搬运,因此就进一步节省空间并减少安全隐患。工厂保留一次运输量的组件存货。 圣贝尔纳多工厂占地10,000平方米,拥有三条生产线:分别是VW up!,PSA 208 和VW Saveiro。工厂自2012年建立以来持续发展,到2014年4月以来,保险杠的日产量达到1,900个。 注入最好的质量工厂里安装了三个KraussMaffei注塑模具机器,夹紧力达到3,200吨和2,700吨,目前用于注塑两种不同大小的保险杠 — Lefebvre补充说这些机器“非常灵活”,可以制造各种类型的保险杠。机器的大小绝对反应汽车市场的构成;佛吉亚公司在布宜诺斯艾利斯、阿根廷工厂的夹紧力都达到4,000吨,用于生产大型汽车的零部件。 工序的第一步是为注塑模具进给小颗粒塑料 — 这来源于当地,但是由全球供应商供货 — 进行高温高压处理。模具被一分为二地打开,并由机械手臂取出放在一个输送机上,送到人类技工那里,进行一分钟短暂而快速的外观检验,然后附上配套元器件。“我们一直在心里想着一件重要的事情,就是OEM制造商们现在期望在全世界获得相同的服务和系统”——佛吉亚外饰系统,Olivier LefebvreLefebvre强调说,初期阶段在质量上的成就,对后面的成果至关重要,因为后面的喷漆会显示最为细小的瑕疵。所有保险杠都被放在一个行李架上冷却,等待喷漆。 用手推车将保险杠运送到一个屋子里,屋里的环境受到严格控制,工人们穿上防护衣来隔绝灰尘(Lefebvre说这是“我们的艰苦战斗”)。工作人员将组建分别放在一个移动货架上,用手持喷淋枪和布来清洁。然后保险杠就进到封闭的生产线上,进行自动化4步喷漆程序。 燃烧的橡胶第一阶段是燃烧,保险杠的表面要烧焦,就可以喷上塑料,Lefebvre说不经过这个阶段是“不可能”的。圣贝尔纳多工厂使用Fanuc机器人,能够精确地在零部件和火焰之间保持最佳的距离;这个距离可以避免两者接触,又可以准确地处理表面。Lefebvre说,这是“最重要的操作之一”,因为这能确保喷漆的粘着力 — 这是上面提到的两个关键质量标准之一。 Lefebvre将剩下的三步描述成“经典的”喷漆程序,是由机器人使用静电喷头操作的:底漆、着色和清漆。在圣贝尔纳多工厂,自动化水平意味着,我们只需要一名工人用计算机来远程检测过程;另一个人在“甲板下”操作,将涂料放进机器里。 由于这个标准自动化喷漆工序,零部件就放在烤炉里进行加工处理。两个小时后,保险杠由传送机送出,进行瑕疵检验,然后由工人用布进行抛光;如果需要,这个工序可以重新进行。 保险杠被放到货架上,进行调色以便装配过程更加有效率;工人们会根据车型和客户选择零部件,用推车送到装配线上。装配零部件和配件在最后一步工序里,通过人工或机器将车头灯、护栅和扰流器都组合到一起,包括人工焊接。当AMS记者近距离走近装配线时,发现正在为Saveiro前保险杠进行装配 — 后保险杠要到另一个线上装配。 据Lefebvre说,因为零部件并不是由该OEM控制,在过去的几年里通过发展地区合作伙伴从地方成分只有50%,提高到80%。有些零部件是从欧洲货墨西哥进口,但是最终目标是要实现100%的地方成分,这是南美洲公司面临的“主要挑战”。 最后,保险杠到达了控制区域,在垂直排列的明亮的照明下(而不是在隧道里检验整部汽车)接受检验。据Lefebvre透露,检查的方向和距离都是根据客户要求而定的(前部照明还是后部,距离在1米到3米之间)。零部件不仅接受表面光滑度的检查,还要接受着色检查,因为这关乎能否与同时生产的车身完美融合的大问题。 一旦组件通过质量控制,就贴上标签,两三个货架上的保险杠就由卡车进行即时交付。由于保险杠需要在到达OEM时处于原始状态,每个保险杠都进行独立包装以避免运输中受损;这个过程在生产周期里循环往复。 全球方案Lefebvre强调说,“NewTech带来了一个标准的喷漆方案,具有极高的质量水平。我们要在心里一直想着一件重要的事情,就是OEM制造商们现在期望在全世界获得相同的服务和系统,这就是他们选择像佛吉亚这样的全球公司的原因。”因此,南美的保险杠设计可能与欧洲版的会有些许不同,这要看地方汽车适应性、涂料厚度技术规格、粘着力和颜色质量 — 这样的稳定性就是佛吉亚自动化工艺所呈现出的结果。 Lefebvre承认说,在圣贝尔纳多工厂实行NewTech工艺需要大量的设备投资,但是如果最终能符合主要的外饰喷漆标准,满足全球OEM制造商的需求的话,这也是值得的。南美的一些大的公司可不会错过这个机会的;佛吉亚将是菲亚特公司在伯南布哥州戈亚纳建立的新的生产中心主要供应商之一。公司目前正在安装两个喷漆线路,预计明年将投入使用。菲亚特的新工厂位于巴西东北部欠发达地区,离圣保罗2,000公里,而佛吉亚将在这个竞争激烈的地区获得一席之地,支持OEM制造商,他们之前引领巴西的汽车生产远离大城市— 来到米纳斯吉拉斯州的贝廷。 但是,公司的雄心远不止于此;Lefebvre透露,佛吉亚计划“在将来继续进行生产线部署,不仅是在南美,而是在全世界”。
